F10 530d: New O/S / driver’s side rear spring.

Did both of the rear struts and springs a few years ago, but find the right side one has broken right at the top and will need doing for this years MOT test. As usual with 5 Series models when the spring snaps at the top or bottom, there was no tell-tale clunking or change in driving characteristics, so who knows how long it's been like that. At least it is not a big job.

The rear struts were replaced several years ago from a car with 80k miles. Their combined run in both cars has still added up to less than the mileage on the original ones!

E30 318i: Replaced AFM (Air-Flow Meter)

I’d been messing with my AFM in order to get the car running ok when cold and when I finally fixed the massive air leak on the inlet manifold I then struggled to reset the AFM back to standard. 
In order to get the M40 to idle ok while the engine was cold I adjusted the mixture setting to run richer. Obviously this was providing enough fuel to stop the engine cutting out while the plenum was filling with as much air as the cylinders could gulp through the gap in the manifold gasket. It runs and drives ok in this setting, but idles quite high (about 1100rpm) and you can smell the stink of neat petrol out of the exhaust. Ok for short trips shunting the project car around but will need addressing to enjoy it before summer ends!
The real problem began when I had repaired the gasket, got the engine running smoothly and then tried to reset the AFM back to a stock, or near stock value. To begin with I had been putting marks and taking photos to recall where the settings were before I started messing, but you know how it is, once you get immersed into a several day long tweaking session (take that as you will!) the tendency is to get lost along the way.
I gave up trying in the end and decided the only way to dial this engine in and be sure I was not fighting with a dodgy AFM was to buy one that had not been messed with. This is in my interests anyway, as I got one from a car with far lower miles on it so the carbon-track is less worn and I know the air-temp sensor is OK too, which was a doubt with the original one.

Work fine wired straight to power, but flicker and come on and off when run through the dimmable rheostat switch. Switching back to 5w bulbs may be the only cure.

F10: Rear Shock Absorber / Strut / Spring Replacement [GUIDE]





Time to do the rear struts and springs on the 530d F10 this week as one damper has been leaking and while doing my tyres last week I noticed the spring has now broken at the bottom so this is now an urgent job. I picked up a pair of used complete struts (spring, damper and top-mount) from eBay for just £100. They are from another 530d and claim to be from a low mileage car. Well, they look a lot lower mileage than the ones I'm taking off lets put it that way and appear to be in pretty good condition. I get a lot of stick for constantly using second-hand genuine parts, but I still prefer this to buying new spurious parts where I can and have never had an issue!

GUIDE:

* This is not a difficult or time-consuming job, but will require a bit of brute force. *

1. First the rear seats need to come out. Lift the seat squab up at the front and detach it from the push-studs, press the seat-belt receivers through the recesses and lift the squab out. Next lift the seat-back upwards until it is free of the hooks at the top and lift that out, being careful of the door-sill paintwork and sliding it through the seat-belts. [You could always unbolt the seat-belts at the base using a T45-Torx socket to make this easier, but it's not essential].

2. The parcel-shelf now needs to come down in order to access the strut-top mount bolts in the shock-turrets. Remove the C-pillar trims by prizing out the plastic caps labelled 'Airbag' from the trim and removing the screw using a T25-Torx socket. Now carefully pull away the C-pillar trims and put to one side. Remove the five push-pin clips from the front edge of the parcel-shelf by levering the button in the centre upwards and pulling the plastic pin out. The studs can now be levered out. The parcel-shelf is now free to pull forwards and can be rested where the seat-back would be. [Remove the wiring-connectors to the speakers, but these should pop out by themselves anyway].

3. Lift the car and remove the corresponding wheel. [There is no need to be getting under the car for this job, so a jack and axle-stand is fine].

4a. The track-strut (pictured) needs to be moved out of the way to access the bottom strut bolt so first remove the plastic clips holding the E-brake wire-harness to the track-strut by levering them open at the bottom with a flathead-screwdriver and separating them from the strut. The wire-harness can be moved out of the way.

4b. Remove the bolt holding the inner end of the track-strut using an 18mm wrench. Pull the track-strut down and rotate it so it is pointing out of the wheel-arch. You now have plenty of room to get at the bottom strut bolt and lift the shock out.

5. Remove the bolt holding the bottom of the strut to the hub using a 21mm wrench.

6. Lift the triangle flap in the foam underneath where the parcel-shelf was to expose the studs to the strut-top mount and remove the three nuts using a 13mm wrench.

7. Wiggle the bottom of the strut free from the hub and the entire strut assembly is now free to be removed. It should be able to be lowered through the remaining suspension parts and to the rear of the car until it is free to be removed.

** IF YOU ARE CHANGING THE SPRING / TOP-MOUNT OR SWAPPING THESE ONTO A NEW STRUT THEN DO THIS NOW** [See this post for guide].

8. Make sure the new strut has the top-mount in line with the old one you removed by lying them next to each other and checking the bottom bolt-eyelet and triangle marking on the top-mount match up. [The triangle marking on the top-mount should face towards the back of the car with the bolt-eyelet facing the centre, or with the triangle marking facing you the bolt-eyelet should be pointing to the right for O/S (right-side) and left for N/S (left-side)].

9. Lift the new strut back up through the suspension and line it up into the strut-turret. [Triangle marking on top-mount facing rear of car] and screw the three 13mm nuts back on a few threads.

10. Lever the hub downwards until it meets the bolt-eyelet at the bottom of the strut meets its recess on the hub and screw the 21mm bolt back in about half-way.

11. Fully tighten the three 13mm nuts on the strut-top mount.

12. Fully tighten the 21mm bolt through the bottom of the strut.

13. Replace the track-strut / wheel as a reversal of steps 3 and 4.

14. If you are doing both sides then repeat steps 3 - 13 for the opposite side.

15. Replace the parcel-shelf, trim and rear seat as a reversal of steps 1 and 2.

E81 120d M-Sport: New springs and dampers!

Sean at work has a 1er with nearly 200k miles on the clock, through you would never tell as most of the parts have been replaced since he got it for a mere £700. Yes, you can get a zippy M-Sport 120d for this price, but unless you are willing to get your hands dirty I wouldn't recommend it. Of course, you probably are willing to do that or you wouldn't be here in the first place, so go sick there are bargains out there!

This time it's having new rear springs and dampers as one has leaked all of its fluid and is jammed in position. The opposite side was constantly hitting the bump-stop. She rides good now.

F10 530d: 4 new Run Flat tyres (Goodyear Excellence 255/55/17)

 My run-flats that came with the F10 have been run practically, well, flat. They were an advisory on my previous MOT and the last 12 months have not been kind to them with the F seeing a fair bit of use and the two rears are about 1mm from the wear bar, so with the next test looming its time to throw some fresh rubber on.

I went for the same, like-for-like Goodyear Excellence that were fitted when I picked the car up, in 255 / 55 / 17 size. I'm not sure if these are standard fit from BMW, but it's what the police were running on it for high-speed pursuit, so they will do for me and my mainly sedate driving style...

They aren't cheap kit. Even with a discount through work I was quoted £233 for two new tyres and I needed four. This price I would consider prohibitive just for new rubber when I can get four new regular tyres for as little as £100 the lot, but the Goodyear is what I wanted so I went for used tyres. Well, they are hardly used, with the set I bought having 7mm+ of tread left and a 2019 DOT code. Three of them have a puncture repair in the tread, but even so the deal I got was too good to turn down... £250 for all four!


Run Flats or normal tyres??

I've grown used to these Goodyear tyres over the last five years, though they would not be my first choice in normal circumstances. The grip, noise and ride are all pretty good and I've had a decent run out of them given the amount of tread left when I bought the car. They have suffered two punctures during that time and this is where the Run Flats show their worth. The first I repaired straight away, but on the other occasion I ended up driving for four days and covered 75 miles on a tyre with zero PSI, yes that's ZERO air in it and to be honest the tyre still performed perfectly and there car drove as normal. OK I would NEVER recommend anyone doing this, but yes they work and are worth the extra money they cost! The downside of this convenience is the harsh, bumpy ride due to the reinforced side-walls. This may be a big factor on low-profile tyres, for instance I had 18" alloys on my E60 with Run Flats and the ride was pretty harsh, and I would imagine it gets even worse for 19" and 20" with tiny side-walls, but with my current 17 inch rims with a 55 profile side-wall the ride is actually very good, so this argument becomes negligible!

F10/F11: DPF Replacement / Removal - EASY GUIDE!

If you are removing your DPF and re-mapping, or if your filter is clogged past the point of a re-gen, then you will need take it off. Getting the DPF / catalytic-converter off an F10 is easier than it looks and is totally doable at home without a set of workshop ramps. I managed with a jack / axle-stand and without removing the exhaust or any of the engine.

1. Safely raise the car.

2. Under the car, remove the centre under-tray that covers the exhaust joint to the DPF by undoing a series of 8mm screws.

3. Loosen the collar-bolt at the joint between the front section of the exhaust and the flexi coming from the DPF using a 14mm socket.

4. Slide the exhaust back about an inch until it pops out of the sleeve in the DPF. [It may help here to pop the exhaust out of the centre rubber-hanger to give more rearward movement.]

5. Under the bonnet, unplug the two O2-sensors and the Lambda sensor, then pull the hose off the metal-tube that runs to the pressure-sensor. Free up the wiring.

6. Remove the upward-facing O2-sensor using a 14mm open-ended wrench.

** Access to the bolts and sensors may be easier with the plastic air-inlet loosened and moved out of the way. **


7. Loosen the collar-bolt joining the front of the DPF to the back of the turbo using a 13mm socket on a long extension and move the collar forward away from the DPF.

8. Remove the upper nut and lower bolt holding the bracket to the rear of the DPF using a 13mm wrench.

9. Remove the two bolts holding the bracket to the back of the engine-block using an E10 double-hex socket, or an 8mm ring-spanner and fully remove the bracket.

10. The DPF will likely be solid in place, so the best bet is to wiggle it from underneath car until it breaks free and can be safely lowered down.

11. With the DPF free, getting it out of the engine-bay is still not a walk in the park. The lower O2 sensor and/or Lambda sensor may need to be removed to get the angle required to slide the body of the DPF down past the steering-knuckle and foil heat shield, which may need to pressed in towards the body a bit to give enough clearance. Eventually, the DPF can be manipulated down through the gap and drop down under the car, so watch out if you have it raised a fair bit off the ground.

12. Re-fitting is a reverse of the above steps. Note, all but the lower O2-sensor should be fitted after the DPF is secured in position. The easiest way to reposition the DPF is get someone to hold it from below high enough for you to get hold of it from inside the engine-bay and lift it up into position, rather than one person trying to reposition it from underneath.

F10 / F11: Front Bumper Removal Guide

** If you are removing / replacing only one side headlight, then it is possible to loosen the bumper on the corresponding side and peel it back to access the headlight screws, rather than removing the entire bumper. **

1. Under the bonnet/hood remove the front end of the rubber seal located just inside the front wings either side.

2. Remove the two plastic push-pin type fasteners on each top corner of the bumper skin. (Or just the ones on the side you are removing the headlight on.)

3. Remove the 4 screws holding the top edge of the bumper using a T30 Torx socket.


4. Under the car, remove the 8 screws under the bottom lip of the bumper using an 8mm socket.


5. There are 3 screws located at the forward side of each front wheel-arch that need removing using an 8mm socket, locations pictured. (If you are working on one side/headlight then these screws only need removing on the corresponding side, as with steps 6 and 7.)


6. Peel the plastic wheel-arch liner back from the corner of the bumper and wedge it against the tyre.


7. Remove the 2 screws located on the inside of the bumper on each side that can now be accessed with the arch-liner out of the way, as pictured. The near one needs a 10mm socket, the one further in is another 8mm. A 1/4" drive wrench is good here with not much room.

8. Gently pull the bumper outwards from its bracket until it separates from the front wing and pull that side of the bumper forward. It should peel away from the car quite easily. Repeat for the other side and the bumper is off, unless you are only working on one side as the headlight and other parts inside / behind the bumper are accessible with one side pulled away from the car.

9. If you are completely removing the front bumper, remember to unplug the front fog-lamps, parking-sensors etc. before moving the bumper away from the car. There is plenty of room to do this with the O/S (right-side) bumper peeled off.

F10 530d: Clutch Replacement [Manual 520d, 530d, 535d, F10, F11]

The clutch on my F10 has felt like it's on the way out for about a year now and over the last month or two I've noticed it starting to slip a few times, mainly when moving off in first gear with the car pointing uphill. Time to throw a new clutch in, one of my least favourite jobs and just as with everything on the 5 Series, way more involved a process than swapping a clutch into a Ford Focus. Even I was tempted to just leave the F10 with someone to do the clutch for me, but with quotes in the £1000 - £1500 range I figured it was better to bite the bullet and do it on the drive. Just as well too, as you can see from the pics to the right just how far gone the clutch was, with hardly any face left on the friction-plate and some lovely hot spots on the pressure-plate! Nice.
I'd love to say this job is the same as the E39/E60, which are pretty straight forward, but it is trickier due to updates in the car's design. The main difference is in the prop-shaft removal, the F10 requiring the rear gearbox-mount to be removed to access the bolts to the coupling. This makes it almost impossible to move the car to rotate the prop and access the top bolts, so a bit more ingenuity is needed. I also notice that the gearbox must be lowered in order to remove the slave-clyinder, which is wedged up in the trans-tunnel, something that was not necessary on the E39 and E60. The hose to the slave-cylinder also needs to be unplugged and fluid drained so the gearbox can be lowered. This is an added annoyance that BMW have engineered in here.

** Before you undertake this job yourself, it should be understood that 5-ers are complicated cars and a lot needs to be removed before the gearbox / clutch can be accessed. This is a short list...
  • Main under-tray and both side trays.
  • Exhaust.
  • Two heat-shields.
  • Brackets.
  • Rear gearbox mount and bracket on back of gearbox.
  • Propshaft coupling and centre-bearing.
  • Starter-motor.
  • Hose to slave-cylinder. [inc. refilling and bleeding of clutch].
  • Only now can you remove the gearbox and swap the clutch...
But hey, if you have made it to this guide then chances are you aren't fazed by this kind of thing! So read on... the whole job can be done at home over a weekend by yourself, taking your time and enjoying yourself... or could be done in one day by two of you...

PROCESS:

** Disconnect the battery negative-terminal and put it safely out of the way. **

1. Remove the front belly-pan under-tray located below the engine and gearbox. It is held in place by 8mm screws all around the edges and a couple in the middle.

2. Remove the left and right middle under-trays. These are located under the sill on each side and held on by a lot of 8mm screws and some plastic clips.

3. Remove the centre cross-brace by undoing the eight 13mm bolts, four on each side. This is a steel plate that runs across from left-to-right near the back of the prop-shaft.

4. Remove the exhaust up to the down-pipe. First loosen the 16mm nut on the flange connecting it to the down-pipe at the front. There are then two rubber-hangers, one next to the rear-axle and one to the front of the back-box. A third rubber-hanger is located to the front of the exhaust, not far back from the down-pipe and this can be separated on its bracket by removing the two screws using an E10 double-hex (female-torx) socket. Finally there is a 13mm nut holding a bracket at the very back, up inside the rear-bumper. The exhaust can now be carefully lowered [watching the rubber-bush that has no purpose on the right of the back-box does not get caught in the bumper], worked free of the flange on the down-pipe and fully removed. If the car is high-up on a lift then you will likely need a second person for the last bit.

5. Remove the main heat-shield located above the exhaust. It is held on by several large, flat metal nuts that can be loosened with a 10mm wrench and then spun off by hand.

6. Remove the aluminium bracket that sits around the centre-bearing of the prop-shaft by undoing the two 8mm bolts holding it to the bearing and wiggling it free.

7a. Place a jack or suitable stand under the gearbox to support it so the rear mount can be removed. 

7b. Remove the rear gearbox mount by undoing the three 13mm bolts on each side holding it to the car and a single 13mm nut in the centre that holds it to the rubber-mount on the gearbox.

8a. Remove the braided electrical-earth strap at the back of the gearbox by undoing the 13mm nut attaching it to the body.

8b. Remove the bracket at the back of the gearbox that attaches it to the rear mount, by undoing the four bolts using a T55 Torx socket. Make sure the socket has good purchase here, as it can slip out easily and round the edges of the bolt-head.

9. Remove the 3 bolts holding the prop-shaft coupling (donut) to the back of the gearbox using an 18mm wrench on either side of the nut/bolt. The bolts on the upper side of the prop-coupling are difficult to get to up in the trans-tunnel. If the rear wheels are not lifted and the prop cannot be turned to get to the bolts, it is possible to get them with CV-joint type sockets as I did.

10. Undo the bracket holding the centre-bearing of the prop-shaft by removing the 13mm nut either side.

11. Uncouple the prop-shaft from the gearbox by pulling the centre-bearing down enough for the locating pin on the gearbox to be clear of the prop-coupling. The front of the prop can now be lowered and moved to the side. If you have the whole car raised on a lift, then you will need to support the front of the prop, or remove the rear coupling to the diff. and get someone else to help you lift it down.

12. Remove the live terminal from the starter-motor using a 13mm wrench and the earth-terminal using a 10mm wrench.

13. Remove the 3 screws holding the starter-motor to the engine using an E10 double-hex socket and work the starter-motor out from the gearbox.

14. Disconnect the reverse-light switch by depressing the metal wire-clip to remove the plug and unclip the wire along the gearbox.

15. Clamp the rubber-hose to the clutch slave-cylinder and disconnect the clutch-line where the slim metal tube enters the slave-cylinder. This is done by prising the metal-clip out of the connector with a small flat-screwdriver and pulling the rubber-seal out of the slave-cylinder. Don't worry too much if you cannot clamp the clutch-hose, but it will involve more bleeding later on, which is a nightmare.

16. Remove the four bolts from the lower half of the gearbox bell-housing attaching it to the sump using an E10 double-hex socket.

17. Remove the remaining 6 large bolts from the gearbox bell-housing holding it to the engine-block using an E12 double-hex socket. [As in diagram.The 2 down each side of the bell-housing are easy enough to access, but the 2 at the top are quite tricky. There is no easy way to get them, so it might be worth feeling around the top of the gearbox with the socket only until it is on the bolt and then get the ratchet / extension bar or CV-jointed socket to them.



** CAUTION: The gearbox will now be loose and held to the engine only with the locating-pegs, so ensure it is safely supported! **

18. Gently prise the gearbox away from the engine until it is clear of the locating-pegs and held up only by the centre-spline. Rocking it side-to-side should also help here. Draw the gearbox back slowly until the centre-spline is clear of the clutch/flywheel and the gearbox can be safely lowered partially. ONLY LOWER IT ABOUT HALF WAY!

19. Disconnect the wiring-connector from the cars neutral-sensor, located at the top of the gearbox by reaching around the top while it is partially lowered and pressing in the plastic clip on the connector. Fully lowering the gearbox before disconnecting will stretch the wire and potentially snap it!

20. Fully lower the gearbox safely onto the ground.

21. The clutch is now accessible, bolted to the back of the flywheel at the back of the engine. The clutch is removed by undoing the 6 bolts around its circumference using a 6mm allen-key socket [shown in photo]. The clutch can now be prised away from the engine! Be careful the clutch does not drop at this point, so it is best to support it with one hand while loosening the final bolt.

22. Remove the release-module / bearing from the spline inside the gearbox bell-housing. The metal lever should be held in place on the opposite side to the slave-cyinder by a piece of metal-wire and after removing that it should easily pull off. [If your clutch-kit includes a new release-module that is - if you are not replacing this then leave the old one in place.]

RELAX! You are now half way through the job!

23. Clip the new bearing into the new release-module as per the clutch-kit instructions and refit it to the spline in the gearbox bell-housing, replacing the wire-clip.


24. Fit the new clutch friction-plate into the new pressure-plate and mount it to the back of the engine leaving the 6mm allen-bolts loose by a few turns so the friction-plate can be moved around inside, but will hold in position.


25. Use the correct clutch alignment-tool to centralise the clutch, or if you do not have one look directly into the centre bore of the clutch and centralise the friction-plate by hand. It does not have to be perfectly in the centre, so you can get it accurate within about 0.5mm by eye.

26. Fully tighten the 6mm all-bolts.

27. Partially raise the gearbox to leave a few inches clearance above it and reconnect the wire to the neutral-sensor.

28. Fully raise the gearbox so it is in line with the back of the engine and move it forward, guiding the centre-spline into the clutch. Rocking the gearbox left-to-right should locate the spline into the clutch plate without too much fuss and it should then be able to rotate into position to meet the locating studs. The main problem here is the height and pitch of the gearbox on the jack / gearbox-stand, so watch out for differences in the gap at the top and bottom of the bell-housing when marrying it up.

30. Bleed the clutch - if you clamped the hose you shouldn't have too much trouble bleeding it, but the nipple is difficult to access and it can be easy to let air back in, so I have devoted a post to my bleeding issues here - F10: Clutch Bleeding Guide... the whole nightmare! [Manual transmission / gearbox 520d, 530d, F10, F11, G07, E90, E92 3er etc.]

31. Reverse steps 6 to 1.

F10: Rear Parcel-Shelf Swap / Replacement

The original parcel-shelf was in a sorry state, with several rectangular slots cut in it where Police lights had been fitted. The two in the below picture were glaring at me every time I looked in the rear-view mirror and third, twice the size and facing the rear, could be seen clearly from outside. Despite not being one of the first things to get replaced, it became my biggest concern with the interior and has ended up being the piece that has made the most difference to the car's appearance.

A mint and very clean  replacement was £60 from eBay and came with the speakers, grilles and all trim pieces, handy as mine was missing some.


FITMENT:

1. Remove the rear-seat squab by pulling the front edge up sharply at either side and sliding it forward.

2. Remove the 3 bolts holding the bottom-end of the rear seat-belts to the body using a T45 Torx-socket.
3. Remove the rear-seat back-rest by undoing the 2 bolts holding the bottom brackets in place using a T45 Torx-socket and lifting it vertically up off the upper brackets.
4. Remove the 5 plastic-clips holding the leading-edge of the parcel-shelf by prising the centre-pin out with a flat-screwdriver [or ideally a trim-tool] and then prying the clip out.

5. Loosen both of the C-pillar trims. They are only clipped on and should pop off easily enough at the bottom. They do not need to be completely removed, just loose enough to allow the lip at either side of the parcel-shelf to slide in and out.

6. Slide the parcel-shelf forward partially, pop the seat-belts through the apertures and disconnect both speaker wires. The parcel-shelf can now be fully removed.
7. Swap trims/speakers over to new parcel-shelf.
8. Reverse steps 1 - 6 to refit.

E60 Diesel: Replace Turbo Waste-Gate [Actuator]

This is a pretty easy job and can be done with removing the turbo, exhaust-manifold or rocker cover.
  1. Remove the inlet duct to the air-filter housing. It's held by a T30-Torx screw at the front and just unclips from the housing.
  2. Remove the boost-pipe from the top of the turbo by removing the screw from the left side of where it joins to the turbo using a 10mm wrench, then loosening the right hand screw using a T30-Torx socket and rotating the collar clockwise until it can be pulled out of the turbo.
  3. Remove the other end of the boost-pipe from the left side of the intercooler by reaching from underneath with a flathead screwdriver and sliding the metal clip down. The pipe should pop the intercooler easily and be pulled out from above. [This can be done without fully removing the engine-undertrays].
  4. Gently slide the rubber vacuum-hose off the metal spout on the waste-gate.
  5. Remove the three screws holding the waste-gate to the turbo using a 10mm wrench. [There is just enough room down the left side of the engine to get a ring-spanner on, otherwise a ratchet with a short extension-bar may get them more easily].
  6. Push a cloth or some tissue roll down under the bottom of the waste-gate between the turbo inlet and exhaust wheels to stop the retaining-clip getting lost into the engine and slide the clip off the waste-gate arm using a long flat screwdriver. [There is just enough clearance to get an angle with the screwdriver and just about see the clip. The clip will probably have to be removed with a stick-magnet].
  7. Slide the waste-gate arm off the stud and remove it.
  8. Refit the new waste-gate as a reversal of above, being careful not to lose the retaining-clip during refitting. The clip may need holding in position with a stick-magnet as it is pushed down with a flat screwdriver.

E60 Diesel: Replacing the Front Turbo Housing/Volute

**The turbo needs to be removed. Reaching the 8mm nuts at the back of the volute is impossible               with it in situ.
  1. Mark a line on the original volute / front-casing where each 8mm screw is located before removing it. It is adjustable and the new one needs to be in the exact same place as the original for correct waste-gate location.
  2. Remove the 3 screws holding the waste-gate bracket to the turbo front-casing / volute using a 10mm wrench.
  3. Remove the 6 screws holding the front-casing / volute to the turbo and wiggle it free.
  4. Hold the new volute up to the original and mark lines in the corresponding places. This is best done with them on a flat surface and holding a straight-edge across both.
  5. Slide the new volute on to the turbo and replace the six 8mm screws, ensuring the lines are correctly located before tightening them up. It is alloy-to-steel, so no high-heat gasket-paste is required.
  6. Press the waste-gate into the right position for the bracket to meet the holes on the volute and replace the three 10mm screws holding it in place.
Why I replaced mine:

With re-con turbos starting at £350, I went for a used one from a crash damaged 7-Series. Mine is an early E60 and has the vacuum-actuated turbo, so it was handy that the 7er did too as they are hard to source - eBay is full of the electronic-actuated type and I couldn't see a vacuum one, but it may be that they are inter-changeable.

The overall condition of the turbo looked worse than the one I was removing, but there is a bit less play in the spindle-shaft so worth a shot at £200 delivered, let's hope the saving pays off. The only drawback is the front-casing was slightly damaged at the point where the pipe to the intercooler fits, but swapping the original one in was not a difficult job.

E60 Diesel: Remove/Replace Turbocharger

Removing and refitting the turbo itself is not a difficult task, but the mass of other parts that need removing to access it makes this a reasonable amount of effort.

You will first need to remove:

Engine covers. [5mm Allen]
Air inlet ducting and air-filter. [5mm Allen]
Inlet manifold. [10mm + 11mm Hex]
Injector pipes. [17mm open-end wrench]
Injectors. [8mm Hex]
Rocker cover. [10mm deep-Hex]
Turbo to intercooler pipe. [10mm Hex + T30-Torx]
Airbox to turbo pipe. [5mm Allen]
EGR to exh.-manifold pipe. [T45-Torx + 7mm Hex]
Exhaust-manifold. [10mm deep-Hex + 12mm deep-Double-Hex]
Front engine-undertray. [8mm Hex]
Engine reinforcement-plate. [16mm Hex]
Exhaust vibration-damping rods. [13mm Hex]

REMOVAL:
1. Remove the two nuts holding the down-pipe/cat to the back of the turbo using a 17mm wrench and work the down-pipe back off the studs.
2. Remove the banjo-bolt that attaches the turbo oil-feed to the block using a 14mm wrench, remove that end of the oil-feed pipe and loosely screw the banjo-bolt back in a few turns to stop any oil leaking from the block. Put some cloth against the block under the pipe to catch any drips and remove and retain the 2 copper washer-seals as they are easily misplaced.
3. Reach under the turbo, locate where the lower oil-return pipe enters the rubber-hose to the sump and loosen off the upper jubilee-clip using a 6mm-Hex socket or flat screwdriver if you can get access. Let the jubilee-clip slide down the rubber hose.
4. Slide off the rubber-hose that runs to the waste-gate on the turbo.
5. Make sure the turbo's weight is supported, remove the two bolts holding the turbo-bracket to the block using a 13mm wrench and lift the turbo out, carefully sliding the lower oil-return pipe out of the rubber-hose.


FITTING:
6. **Ensure all oil-feed pipes etc. are swapped over to the new turbo**. Lower the new turbo into position, sliding the lower oil-return pipe back into the rubber-hose and loosely refit the two bolts.
7. Tighten the jubilee-clip on the oil-return hose and refit the oil-feed hose back on to the banjo-bolt, making sure the copper-washers are in place either side.
8. Place the exhaust vibration-damping rods back in place to locate the down-pipe and loosely refit the 13mm nuts.
9. Refit the neck of the down-pipe to the back of the turbo and tighten the 17mm nuts.
10. Place the exhaust-manifold over the studs on the cylinder-head and manoeuvre the turbo into a position where the bolts holding it to the manifold can be fitted. It can be trick to do while keeping the gasket aligned. Turn the three manifold-to-turbo bolts using a 12mm deep-Double-Hex (12-sided) socket until the manifold is seated, but do not fully tighten them.
11.  Lift the turbo to take the weight off the manifold and fully tighten the two bolts holding it to the block using a 13mm wrench. They are a pain to get to but it is doable, also a lot easier with someone else lifting the turbo.
12. Replace the twelve copper-nuts that hold the exhaust-manifold to the cyl.-head and tighten them using a 10mm deep 6-sided socket, as the strip easily with 12-sided ones.
13. Tighten the three bolts holding the manifold to the turbo.
14. Re-connect the rubber vacuum-hose to the waste-gate.
15. Refit the other things on the above list.

E60: Replacing all Brake Discs and Pads.


  1. Jack car, remove wheel. REAR ONLY - ensure handbrake is off.
  2. Remove plastic caps and 7mm Allen-head bolts.
  3. Remove caliper and hang it from the spring.
  4. *On front-N/S and rear-O/S ONLY* - Remove pad wear-sensor by gently working it up out of the slot with a small flat-screwdriver. Part of the green plastic may brake off but it's very unlikely the sensor will stop working, so provided you are careful to retain the metal clip it will fit back on tight enough.
  5. Remove 18mm bolts from caliper bracket and lift out of the way.
  6. Remove the stud holding the disc to the hub using a 5mm Allen-key socket.
  7. Wobble the brake disc off. REAR ONLY - It may need whacking from behind with a hammer as it will bind to the handbrake shoes.
  8. ** If you are replacing the inboard handbrake shoes, then do this now.
  9. Fit the new brake-disc to the hub. The hand-brake may need adjusting for the drum to slide over the shoes as it self-adjusts to stay against the worn drum on the old brake-disc. It will likely need adjusting to the new drum anyway. 
  10. Reverse steps 5 to 1.
Pad wear-sensors are a pain to remove.
I wangled all 4 discs and pads for £140 from LVW who supply where I work. 
Belaco are a budget make, but we fit them to vans at work and they seem OK.
Mintex pads do the job.
Plenty of meat left on the old discs, but the MOT fail showed brake imbalance.
The old pads looked alright too, but no imbalance reported on the retest.

E60: PAS-Pump + Exhaust Vibration-Damper.

With everything else apparently working, the 530d was still of the road due to the niggling problem of an un-bleedable PAS-system and rattling exhaust.
  • Bleed PAS-system with cap off reservoir and engine off, by turning the wheel lock to lock about 30 times and adding fluid until no more bubbles were coming out.
  • Remove front-bumper and drive back onto ramps.
  • Locate exhaust onto connecting-rods of vibration-damper.
  • Modify connecting-rods to fit new exhaust position.
  • Refit exhaust and reinforcement-plate.
  • Refit engine centre-undertray.
  • Drive off ramps, refit bumper and test drive!
PAS-Pump Bleed:
This is the hardest to bleed PAS-system I have ever come across, though the pipes / pump have been off the car for 3 weeks and could have allowed the system to drain and fill with air more than before. The pump was whining on tickover and making an almighty groan when turned in either direction. The fluid in the reservoir was also frothy white. To fully bleed it required the engine and reservoir cap to be off and the wheel turned full lock left to right about 30 times. To do this I raised the front of the car on axle-stands so the wheels were still touching, but with hardly any weight on them. The first turns lock to lock gulped the remaining fluid right into the system and so much air was coming out I kept re-checking the pipes for a leak. Eventually, the reservoir had swallowed the last of my bottle of fluid and is just about sitting up to the minimum mark, but still bubbles were popping up as the wheel was turned. The lock to lock business continued with me and my dad taking turns for quite some time until there were finally hardly any tiny bubbles rising to the surface. This whole thing was a job in itself, but the pump is very quiet now and the steering assistance is back.

Exhaust Vibration-Damper:
During the first tests there was an almighty rattle from the exhaust from tickover up to about 2k rpm. I assumed this to be because I had left off the exhaust 'vibration-dampers' that brace the bottom of the cat to the gearbox and stop it shaking. I discarded replacing it at first as, if you don't remember exactly the way it all fits together and start bolting your gearbox and exhaust back on willy nilly, then it's impossible to figure out. The long bracket with 3 holes fits around the edge of the gearbox bell-housing, held in by one of the large E14 and two of the smaller E10 Torx-bolts that hold the box to the engine. The connecting-rods then run from the foremost stud on the cat to the N/S stud on the bracket; and from the rearmost stud on the cat to the O/S stud on the bracket, as shown in the picture from TIS. Only trouble was, neither of the rods went anywhere near the brackets. I'm not sure if the entire engine and gearbox is in a slightly different position from before, or it's just the exhaust out of line, or both, but the eyelets on the left-right rod were about 5mm too long for the studs; and the front-rear ones were almost an inch too short. After 2 frustrating hours spent removing mounts and trying to relocate the gearbox / bracket to meet the exhaust I gave up and decided to modify the connecting-rods to fit the new gap lengths. The only remaining way to adjust exhaust position would be to loosen the two nuts holding the cat to the back of the turbo, only to do this requires the rocker-cover / injectors to come back off and I'm not doing that, for now at least.
The modified connecting-rods are below and, due to lack of time, are rather crudely done. I bent the left-right rod down about 3/4" at a steep angle to take 5mm length out of it and help bring it down to the bracket at a flush angle and works rather well. The front-rear was a bit less neatly done and makes use of a piece of 1mm sheet-steel, cut roughly to an inch square and bolted to the rod. It's not the best workaround in the world, but it gets the job done.
After all that, the 'vibration-damper' did not get rid of the rattle! Instead, I traced the annoying noise to the front rubber-mount a bit further down the pipe. The exhaust was banging right into the side of the metal bracket on the gearbox-mount and a bit of fiddling with the adjustable eyelet managed to separate them and killed the rattle dead, so there you go.

E60: New Engine finally running!

Changed the injector seals last Sunday and gave the ports another good clean. The mist has stopped, but it still did not want to fire. There is fuel to the injectors and the timing is spot on, so this could only mean 2 things - something electronic isn't working properly, or the entire DDE module has fallen out of sync with the engine...

I don't even want to know what the latter option entails, so carried on swapping sensors on the new engine for those that worked on my old one. I found the crank-sensor was completely covered in dirty oil, in fact the whole slot was filled with it. Engine sensors are funny things and I can see how the oil could stop it from seeing the notch on the flywheel, but it doesn't explain why the engine would not turn over well using a can of Easy-Start. Either way, with the crank-sensor from my original lump in place it fired up straight away! Result.

  • PAS-pump sounds like it's dying - extreme whine / groan when the wheel is turned - and is now the only thing keeping her off the road. Will try bleeding tomorrow and maybe fresh fluid, but failing that the pump could have packed in or, worse, I've damaged some of the piping / rack while lifting the engine in.
  • Rear rubber exhaust-hanger missing. TIS says to remove the screws holding the hanger-bracket, not remove the rubber. I cut mine off to hastily get the exhaust down and will have to buy and annoyingly fit a new one.
  • Front exhaust vibration-damper simply will not fit. When fitted to the exhaust, the eyelets on the two connecting-rods are way off the studs on the gearbox-bracket. The left-right rod is only about 5mm out, but the front-rear rod is miles off. I will have to remove the rear and centre brackets and try to relocate the exhaust a bit.
Other than that, no iDrive messages, no engine-management light, no 'Increased Emissions', no leaks, no mist and no funny noises. The gearbox and clutch are working fine and the car is desperate to be driven. Curse that power-steering fault!

E36 Compact: M43 Oil Change + Filter Removal.

Got round to changing the oil and filter on the Compact, as I've been running it for a month with the mayonnaise filled concoction left from the dodgy head-gasket / cooling issue.

Removing Oil-Filter:
The filter-housing on the later M43 316i / 318i is right down in the bowels of the engine and impossible to get to easily, as they are on almost all other BMWs. The lid has no nut either to undo it from above, so the only way is to use an old-skool oil-filter removal tool from the side, only most of the engine prevents this.

The simplest way to get it off is to remove the fan-cowl and fan. This way there is just about enough room at the front of the engine to get a turn on the filter with the removal tool. I found a chain based removal tool works well, but a steel-belt one would probably be just as good. It isn't essential, but I removed the top inlet-manifold too, just to see what I was doing more clearly.

1. Remove the fan-cowl by undoing the two top screws with a 10mm socket and lifting it off, popping it out from the air-inlet ducts at either side.

2. Remove the two 8mm screws holding either side of the rear edge of the fan-housing at the top and lift the fan vertically up, sliding it out of the two bottom lugs.

3. Slide the removal-tool in from the front and there should now be room enough to get a turn on the filter-housing lid, even if it's as tight on as mine was.

E60: Engine Swap Week - Day 7

  • Remove inlet-manifold, rail, injectors and rocker cover.
  • Improve fit of fuel-rail return pipe.
  • Clean injectors.
  • Clean out injector ports in head.
  • Fit original rocker-cover.
  • Adjust injectors to fit collars tightly.
  • Look for fuel in rail and rail-pressure when cranking.
The only thing I didn't do today was swap my crank-sensor over. I figured the automatic models have a different flywheel so would have a different sensor, but the two transmissions share the same sensor [exact same part no.] so the one that's on should work.

The banjo on the fuel-rail return hose needed refitting, as the jubilee-clip was now fouling the inlet-manifold. It was a bugger to find a way to refit it and give enough gap - the manifold is still fouling slightly.

I fitted my original rocker-cover because the new one has a crack round the MAF-sensor housing, obviously where the donor car had it's bump. The injector collars were fitting a bit loosely in the new rocker-cover too and are a bit tighter now. My original cam-sensor is back on too, which I doubt will make a difference, but can't hurt.
  • Re-attempt start!
NO! The engine is turning ok and there is fuel-pressure. Sadly, there is now a lot of diesel-mist shooting up past the injectors, as in the vid below. Ah well, nothing ever goes smoothly.

E60: Engine Swap Week - Day 6

  • Replace snapped T-piece on injector leak-off pipes.
  • Torque up crank-pulley and HP-pump.
  • Refit drive-belts.
  • Refit radiators / coolers.
  • Refit headlights and crash bar.
  • Refit slam-panel and grilles / ducts.
  • Plumb cooling, A/C and PAS back in at the front.
  • Loosely refit exhaust and heat-shield.
  • Fill with oil and coolant.
  • Refit ECU and plug loom in.
  • Plug in all wire connectors to engine.
  • Refit fuel-rail and pipes.
  • Refit turbo and exhaust-manifold.
  • Refit rocker-cover and injectors.
  • Refit inlet-manifold.
  • Attempt start!
NOTE: Fasten engine-mount top nuts! Neaten up fuel-rail return pipe!

Well, sadly, it didn't fire right up in the first few tried like last time, but the battery has been sitting for a month and died quickly, so I will charge it overnight and have another crack tomorrow.
  • Check for missing wire-connectors. Crank-sensor?
  • Bleed injectors and check for rail pressure.
  • Flywheel position sensor - is it a different flywheel? Swap to original.
  • Check injector-leads for pulses with multimeter.
  • High-pressure pump - does it need bleeding? Is it working?
  • Is 'Service Due' warning affecting immobiliser?
If all these check out and it still won't go then I will have to get a computer on it and get some fault-codes. I'm back in work next week, without a break, so I should be able to bring the Launch home.

It's been a hella lot of work the last 6 days so it would have been nice to have the engine fire up on the third go like it did when I fitted the new cylinder head, but ah well, I'm full of optimism at the close of today.

Plastic T-piece nozzle snapped off in the injector leak-off hose. Luckily I got fuel pipes with the new engine [even though the pump itself was missing] and didn't have to buy a new one.
From an '03, to an '09 and now back to an '04 - this is the third head in the E60.
